Modelling shops sell sheets of thermal plastic that can be low heat moulded to almost any shape. Nothing that will retain moisture should be used. You need a large air gap behind the shield, and as stated by BMC good ventilation.
There is - or was last time i looked a seller on fleabay sells granules of mould it yourself plasticy stuff with some fancy name. quite strong apparently and not severely expensive.
You can take broken plsic part, use as a patern in plasticine or such and pour your own new bit.
Will see if i can dig out the link.

Polymorph. Very useful stuff. I'm not sure I would want to try to form it into a big sheet though. It doesn't get 'liquid' enough to pour; you mould it into the desired shape like clay, then it cools and hardens. Providing you don't let it get too hot it's about as strong as nylon. I get my supplies from MUTR.

If it doesn't work, you're not hitting it with a big enough hammer.

I think you are correct it is 1"Styrofoam I looked at them when the person was selling them at Newby Hall. If it’s the same person. Can’t see two people selling the same things. But ya never know. I don’t think he sold any then neither they are well too expensive for what they are. He has them fit to a Maroon convertible I think.
