I am completely replacing all of the metal work forward of the bulkhead on my traveller and decided to replace the kidney panel as well. this is because someone has ruined every panel with poor quality repairs combined with corrosion and poor welding. I have got one of the hand made kidney panels and have found it to be no where near the right size. I will have to cut about 1.5 inches out of the flat surrounding the "kidney" I was wondering what the point of that shape is? could it just be replaced with a flat sheet or is it required for strength?

It's there for strength. I believe the replacement panels have extra metal to allow them to be fitted where there is surrounding rust.... Just cut off what you don't need........
